Your font needs a bold version. If none is provided, Windows will add pixels to make faux bold characters when that attribute is enabled in a word processor or other application using that font.

No doubt the fonts are protected by Windows to prevent them being renamed or deleted.
Why do you need to change the filenames? What matters for applications is the font name, not the file name.

That image looks much larger than you need to create a glyph. Try resizing it first by 25% before importing it.

The majority of those additional characters are not composites, but simple glyphs.

Try Optimising the contours. Probably, there are way more points than are needed. Look at the hintline to see just how many there are in each swash glyph. If they are imported from images, there may be a lot.

It is unlikely to be a bug, and a file size of 421 kb is not too big. Many of my fonts are over 1 Mb for a single typeface.

With a new font, you can use the Autokern Wizard . By using kerning classes, large numbers of kerning pairs can be grouped in one class, e.g. Ta will be in the same class as Tą but ā and ă will need different kerning classes. There is no definition in the CompositsData.xml for Stylistic Sets. Try Anchor-based composition, or Auto.
