You would have to do it by hand by taking the ttf of the regular version and fattening it by hand.

MS Sans Serif is actually a bitmapped font, not a true type. A true type of MS Sans Serif Regular does exists, but i can't find a bold version anywhere. It appears that any bold use of the font is the rasteriser doing it itself.

it was actually an issue with intersecting contours.

after my toils, i've written a tutorial to creating pixel fonts using FCP, which i think quite a few of your users might find useful:

that solved the problem, yes :)

so the LSB shouldn't be less than x=0 when it's large - it's not something i guess alot of people will run into, but in braille all the capital letters have an extra 3/4 character width of space preceeding them.

the whole glyph is well within the bearings

when i size everything down by 50% (and change units per em accordingly), the problem dissapears. i guess there must be some upper limit for glyph sizes in truetype?
